Crushing and screening are central to mineral processing, shaping the size and flow of material entering downstream operations. Electrically driven crushers, screens, feeders and conveyors can be configured as connected systems, but changing the drive arrangement alone does not guarantee lower energy use or operating costs. The value of electric crushing depends on how the equipment is powered, matched to the ore and coordinated across the processing circuit.

Processing Efficiency Depends on the Whole Circuit

Electric drives are already established in mining plants. The important question is how power supply, equipment configuration and process control work together. Australian Government guidance states that comminution, which includes crushing and grinding, accounts for at least 40% of total energy use in mining and mineral processing. This figure applies to crushing and grinding collectively, not to crushers and screens alone. Ore hardness, moisture, feed size, screen performance and recirculating loads can all influence energy demand and throughput. The central question for electric crushing is therefore whether the full circuit converts power into stable, useful production.

Equipment integration also affects how electricity reaches each processing stage. A grid connection may supply several machines, while remote operations may rely on generator-powered systems. Sandvik’s integrated electric crushing and screening train, described in 2026, combines a jaw crusher, cone crusher and double-deck screen around a central power source. This illustrates the potential for coordinated equipment configurations, although a product announcement alone does not establish independently verified energy savings. Decisions about electric equipment retrofit options are also linked to existing plant layouts, available power and the remaining service life of equipment.

Factors Shaping Processing Performance

  • Electric crushing requires suitable power capacity, distribution and equipment configuration.
  • Crusher output and screen capacity must be balanced to avoid bottlenecks and unnecessary recirculation.
  • Mobile equipment may use grid electricity or generator power, so electric drives do not automatically eliminate diesel consumption.
  • Energy and cost outcomes depend on ore characteristics, equipment utilisation, maintenance requirements and local power prices.

Power Supply Choices Shape Equipment Economics

The operating economics of electrically driven processing equipment depend partly on where electricity comes from and how it reaches the plant. Grid-connected installations can supply crushers, screens and conveyors through shared electrical infrastructure, while remote sites may require generator-powered arrangements. Each configuration creates different requirements for capital investment, maintenance, fuel or electricity purchases and production continuity. For electric crushing, the relevant comparison is not simply electricity versus diesel. It must account for the complete power system, including cables, transformers, distribution equipment, generator capacity and the cost of connecting mobile units.

Equipment configuration also influences how much flexibility an operation retains. Fixed processing plants can integrate electrical infrastructure into their original design, whereas mobile crushing and screening trains may need adaptable connections as equipment moves between locations. Generator-powered electric drives can provide operational flexibility where grid access is limited, but they do not eliminate fuel consumption. Operators must therefore assess the power source alongside equipment utilisation and the expected duration of deployment.

Infrastructure and Operating Factors

  • Power availability: Confirm that the supply can support equipment demand and simultaneous operation across processing stages.
  • Connection requirements: Account for cable routing, transformers, distribution equipment and the practical challenges of powering mobile machinery.
  • Operating continuity: Assess the consequences of supply interruptions, generator maintenance and electrical faults on production.
  • Lifecycle economics: Compare installation costs, energy expenditure, maintenance requirements and equipment utilisation rather than relying on purchase price alone.

Circuit Coordination Determines Energy Performance

The technical case for electric crushing extends beyond motor efficiency. Crushing and screening equipment must operate within a balanced circuit in which each stage can handle the material received from the previous stage. If a screen cannot process the crusher’s output, material may accumulate or recirculate, increasing equipment loading and potentially raising energy consumption per tonne of finished product.

Ore variability complicates this relationship. Changes in hardness, moisture and feed size can affect crusher performance and screening efficiency, requiring adjustments to operating settings and process configuration. Maintenance also remains important because worn crusher liners, damaged screen media and unplanned stoppages can reduce production regardless of the drive technology used. Electrification should therefore be evaluated alongside process monitoring, equipment condition and material-flow management.

Operational Priorities for Integrated Systems

  • Circuit balance: Match crushing capacity with screening performance and downstream requirements.
  • Process control: Monitor feed conditions, equipment loading and recirculating material to identify inefficiencies.
  • Maintenance planning: Coordinate electrical servicing with mechanical inspections and replacement of wear components.
  • Performance measurement: Track energy consumption per tonne alongside throughput, product size, operating hours and downtime.

For electric crushing, the commercial case ultimately depends on whether the chosen equipment and power arrangement deliver reliable production under actual site conditions. An electric-drive configuration may offer advantages, but those advantages must be demonstrated against the operation’s existing baseline rather than assumed from the technology alone.

Integrated Power Planning Shapes Processing Decisions

Electrifying crushing and screening systems is ultimately a question of matching power infrastructure with processing requirements. The evidence shows that equipment configuration, ore characteristics and circuit coordination can influence energy demand and production stability. Electric crushing should therefore be assessed through the performance of the entire processing system rather than the drive technology of individual machines.

Priorities for Electrified Processing

  • Infrastructure readiness: Match power supply, electrical distribution and equipment requirements to the site’s operating conditions.
  • Performance measurement: Evaluate energy consumption alongside throughput, material quality, maintenance and downtime.
  • Lifecycle planning: Consider installation costs, power expenditure, servicing and equipment utilisation before selecting a configuration.

For mining operators, the practical opportunity lies in combining suitable electric-drive systems with effective process design. Electrification can support changes in energy management, but its financial and environmental benefits must be established through site-specific evidence. The outcome depends on how the system operates, not simply on whether its machinery uses electric motors.
